I know the experience of a first visit to a grease-wet machine shop in 2018 when one of our production lines was forced to shut down for three weeks due to a stockout of some critical components, which resulted from accepting low-quality forged drive shafts from one supplier.

We got into the problem by trying to buy cheap from unvetted suppliers. The real reason was that the grain structure of the forgings was totally wrong, a fact that can only be seen by checking the microstructure.

After facing such situations in several plants, I have come to the conclusion that one important thing about industrial procurement is that the reliability of a forging partner and the soundness of all your other equipment will depend on the quality of forged parts.

If you are to select and engage with forging companies in India, you soon notice that finding the right one is a big task which demands the right set of skills and knowledge. There are lots of suppliers, and they all want your money. India happens to be one of the leading producers of forging parts in the world. To be more precise, the said regions of Pune, Rajkot, Ludhiana, and Chennai alone account for over 3.7 million metric tons. However, the challenge is to locate the ones that would be able to meet the technical requirements while maintaining compliance, ensuring a high volume of production and being financially stable entities.

This buyer’s guide is the most complete on the topics you will need to get a risk-free sourcing decision, be it powertrain components from an automotive OEM, valves at very high pressure from an oil and gas facility or very heavy structural flanges you have ordered for industrial use.

1. Understanding Technical Capabilities: Tonages of Presses, Metallurgical Processes, and Techniques

Reliability of a forged part is a function of the billet and the processes that it undergoes. Leading forge manufacturing companies in India directly and on a long-term basis source billets from top tier steel mills like SAIL, JSW Steel, Tata Steel, or internationally certified alloy suppliers.

  • Carbon Steels: The best value-for-money products are the carbon steels of high strength such as EN8, EN9, or 1045, which can be found in the constructions industry or automobile sector

It's quite simple: if a supplier cannot, with the help of heat numbers, trace back mill test certificates (MTCs), then there is no reason to continue talking to them, and you have to walk off the premises immediately.

2. Industry Certifications and Quality Control: Beyond ISO 9001

Faking ISO 9001 certificates is quite easy for any factory, and then printing the certificate onto a business brochure is nothing more than a slap on the surface with the intention of deceiving the customer. However, if we are talking about sourcing components that have high failure potential, either environmentally (e.g., the loss of biodiversity, destruction of natural landscapes), physically (e.g., human safety/health risks/ loss of life in case of a disaster, etc.), or economically (i.e., major financial damage), then having only baseline certifications will obviously not be able to meet the demand/requirement.

If an Indian forging company claims to be a leader in a specialization area, it is essential to review not only the certifications but also the industry codes and compliance standards that they have been certified to:

The Importance of In-House Testing and Validation of Materials

  • Non-destructive Testing: To detect internal voids, use e. g., Ultrasonic testing, MPI or DPI for surface cracks, and Radation testing for thick parts.
  • Mechanical testing: Tensile test, Charpy V-notch impact test at sub-zero temperatures, Brinell/Rockwell hardness test on cross-section after treatment.
  • Critical Reminder: In no way allow non-traced material at the raw stage (raw steel billet) to end with a packaged forged component (heat-numbering) without a one to one (100%) correlation. A production batch could be rendered useless by one single material defect, provided there is no full heat-traceibility.

  • High-precision CNC and VMC machining
    The rough parts that are forged have to be machined before they can actually come to the point of being assembled. Leading Indian forging companies are fitted with multi-axis CNC lathes, Vertical Machining Centers (VMCs), Horizontal Machining Centers (HMCs), and gear hobbing systems, which are very accurate. Forging dies are a huge investment that is made at the initial stage itself. An above-board supplier would be one who would clearly separate the following:

  1. Die Development Costs: The costs of forging tooling design (which is usually optimized for material flow, flash elimination, etc., with the help of CAD/CAM forging simulation software), the costs of die steel blocks, e.g., DIN 1.2714/H13, and die sinking costs with CNC.
  2. Tooling Life Expectations: Make absolutely clear what you mean by the die's hammer strike or press cycle life and whether reinking or replacement of the die is your cost or that costs are being amortized in product price.

What You Are Being Sold? Be cautious about those bids where development costs have been underestimated by resorting to cheap die steel. Poor quality die steel will get worn fast leading to loss in dimensional accuracy, build-up of flash, and a production shutdown during which you'll be incurring major expenses.

  1. Maintenance and Organization at the Production Floor: Does the raw material being cut by heat get classified in a proper storage facility with an easy-to-recognize coding? Or, is it haphazardly placed with scrap and materials for different purposes?
  2. Maintenance Plans for Machinery and Equipment: Is a set timeframe for the repair of presses, furnace burners, and pyrometers being followed?
  3. Safety for Workers: The facility should have appropriate personal protective equipment for all workers along with heat shields for furnaces, automatic handling arms for billet, and other ergonomic safety devices, a good indicator that the business is being run with operational discipline as a priority.
  4. Environment Protection & Climate Friendly Production: Modern Indian industries are moving towards induction heating systems instead of dirty oil-fired furnaces, putting up solar panels on their rooftop, and recovering waste water. If your company is a Scope 3 reporting entity, this is what counts most for you.

 

  • Shipping and Foreign Trade
    Besides being cheap, India's location allows for easy sea access to Europe, North America, and the Middle East's main ports. A reliable Indian forging partner who has the skills to handle export-related work will understand such packaging methods like anti-corrosive coating(VCI wrapping), the standards that govern wood (heat-treatment & conformance to ISPM 15 for wooden packages ), and the safe transport of goods (seaworthy containers)
